• I am new to WordPress and WooCommerce and am having trouble adjusting the shipping settings to my liking. I want to ship using USPS flat rate boxes, but I offer varying sizes of products on my site. Since different size flat rate boxes ship at different rates, I need to know how to do that. I cannot figure out how to make different products have different shipping rates. Is this even possible? If so, please help!

Preferably using a method that doesn’t involve paying for a plugin!

I appreciate that you are looking for a free solution, but Im pretty confident there are no free plug-ins that can provide this capability. Our plug from AuctionInc is not free but manages using the USPS flat rate boxes like no other plug-in anywhere (and is just one small component of our overall functionality). Our packaging engine will determine first if your cart items fit into any of the different-sized flat rate boxes (including the Regional ones if you qualify for Commercial Base), and if so, which one, and determine the price of that box. Then, it compares the price of that box to the price of the regular calculated rate for Priority Mail using your own box (which may well be substantially cheaper, depending on the weight of your items), and prices Priority Mail at whichever packing method is the best deal for you and your customer. Beyond this, we support rates from all package services from the major carriers, and have a host of capabilities that allows you to offer accurate rates to your customers. I hope you will give our extension a try.

The core WooCommerce plugin offers this method:
    1. Go to Admin page > Products > Shipping classes, and create a shipping class for each size of box that you use for shipping.
    2. Go to Admin page > WooCommerce > Settings > Shipping tab, Flat rate page, and, down the bottom, add a cost for each shipping class(=box size).
    3. Go to each product page, and in the Product data section > Shipping tab, set the shipping class(=box size) for that product.

I don’t know if this method will suit your requirements. If a user buys 10 items of the same product they will be charged for one box, though that box may not be big enough to hold 10 items.

Other plugins to look at are:

I make no warranty they are suitable for your circumstances.
